Abstract:

Since the concept of "Industry 4.0" was introduced, the most competitive industrial manufacturers in the world have tried to ensure sustainable technological development of high quality at low costs. In addition to the total automation of production and manufacturing, new manufacturing technologies will need to emerge to replace traditional production lines with more flexible production lines that can support the changing industrial needs of the next transition. Among these technologies, additive manufacturing processes have contributed significantly to the rapid transformation of the industrial landscape over the past decade. In particular, low volume, high value industrial sectors such as aerospace, maritime and energy industries are expected to benefit from these types of approaches. This is mainly because the production of larger quantities of customized products can be achieved in this way, followed by a reduction in industrial and economic waste, a reduction in operating costs and a reduction in environmental impact, and is gaining increasing recognition as a promising and sustainable additive manufacturing. process in the 'Industry 4.0' era. Scale-up studies attempt to shed light on the pressing question of which industrial approaches are best followed in process optimization. But in order to optimize electroforming and use it effectively in industry, systematic scale-up studies need to be conducted. Informed simulations can provide much-needed insight into the novelties and limitations of the process, thus scaling up modeling studies. is crucial. Model studies can further assist with process optimization at all three sustainability levels (system, process and product). Because end products in electroforming can have different scales and requirements, informed modeling studies can assist in effective tool and process design for different cases. In this way, important process parameters such as deposition duration, applied flows, heating and stirring requirements or even quantitative material requirements can be refined on a case-by-case basis. To better understand the process and its potential, a systematic nickel electroforming modeling was followed; starting with primary current distribution (PCD) simulations, which depend solely on the geometry of the system, and moving on to introducing kinetic contributions through secondary current distribution (SCD) studies and finally developing models for tertiary current distribution (TCD), supplemented with the introduction of mass transfer effects. In practice, time-dependent nickel electroforming models at different scales were developed and investigated using COMSOL Multiphysics®, a commercial finite element method software. The models have been experimentally validated. Electrochemical experimental data, collected through polarization studies, were used as input to the models. The boundary conditions at the cathode and anode were based on the overall nickel reduction and dissolution reactions, respectively. Current potential data were used to determine exchange current density, equilibrium potential, boundary current, and anodic and cathodic charge transfer coefficients. Modeling and experimental results were interpreted in terms of the distribution and uniformity of the deposit thickness. PCD modeling provided a preliminary insight into the electrochemical behavior of the system, confirmed the direct relationship between current and thickness distribution, and highlighted the dependence of the simulated results on the geometric configuration of the setup. SCD simulations were then used for mesh, geometry and kinetic sensitivity studies, followed by TCD simulations involving multiple species and reactions. These studies confirmed that commercial simulation software can reliably model precision electrodeposition processes such as electroforming. At the same time, the credibility of the models depends on good quality input parameters obtained through practical experiments. Among other observations, simplified SCD models have been shown to be effective for modeling processes unaffected by tertiary phenomena. Focused studies on how the size, geometry and configuration of an electroforming reactor can affect the final product suggested time- and cost-effective changes to the setup itself that could lead to process optimization. Overall, computational studies have enabled the development of a research approach aimed at optimizing both electroforming simulations and application in production lines. Figure 1
